Ok call this idea stupid but it is only for a prototype.
Wood! Easy to shape, Very strong AND the portable could double as a weapon. Would this be feasable? I am mainly worried about heat build up.

This has been done many times. Ben has used wood (in part) for some of his projects, and I know of many people here who have built wooden portables. There is no fire risk unless you are planning on installing a flamethrower. Wood holds up to heat very well. Just don't overcharge the batteries

Yeah, wood works great. You can use a bandsaw to cut out the walls, then use a router with a pattern bit to cut out the face plates. In fact, I think one guy used to wood to make a complete case for his SNES...

Just don't cut it by hand. It's extremely hard. Trust me, been there. Got it cut eventually, but takes a while and is a total beeotch!

Sham...I sun dry it, then wet it again, then dry it, then use some wood finisher on it.
