I was just curious, but has anyone ever looked at carving their case out of styrofoam and then using fiberglass or epoxy resin to harden it? This just seems like it would be the cheapest and easiest alternative to having a machine or vacuum forming table.
If you wanted to make a mold for the fiberglass I would say that you should use model foam, not styrofoam. Also, when you work with model foam you need to wear a respirator.
well, you use what's called a hot wire to carve it. it basically let's you cut it like a knife through butter. so, you can get any shape you want. And there are a ton of specialized products made to harden it that won't eat or melt the styrofoam. in fact, a lot of custom cars are made by first carving styrofoam and then coating fiberglass over it.

its true timwylie is right. I you ever watch monster garage or pimp my ride youll see. And those hot wires are like band saws with heat basically. They melt right through styrofoam.
