Looking great so far.

Sand, sand, sand, sand. If you see a single crack then add more bondo, and sand again. Once you think you have it perfect, switch to a higher grit (800 would work) and sand again, then 1200.

Use spot putty for finishing small cracks that will ruin your paint job. Sand again.

Once you're done with that, spray a light coat of gray primer and let it dry. If you hold it up to a light you will be able to see spots where you need to work on it. Sand and spot putty, sand again.

Re-spray and once you think it's good, spray several very light coats of Krylon.

If you did everything right, you will have a killer case. I'm sorry if I went into too much detail or anything like that, hopefully a few people reading this will learn something.

I have seen many bondo-produced portables, and most look like they could use far more sanding and layering than any ever get. Please, please buck that trend!

Those batteries you linked to from batteryspace kick ass, they are the exact same ones that I used in my 5th(and soon to be 6th) n64 portable.Soooo, all that will be in the case will be the n64, controller and screen? In that case(no pun intended), It should be fairly easy to fit it all in, provided that the n64's cart slot side is facing outward and both the slot and the exp are not relocated and stick straight out the back.

@Neildo_64 and bacteria
Thanks, looks like just what I need, hopefully I'll be able to find some on ebay or somewhere if I can't find it in the UK.

@marshallh
Thanks, that was just the information I needed! I want my case to look as good as possible :D

@ShockSlayer
Those batteries would be perfect, except shipping to the UK is about £30 ($60), so unless I can find some way to get them shipped over for cheaper I think I will resort to something else, possibly camcorder batteries.

@Zereo_XI
I don't think I will include the D-pad or L button. On wikipedia I think it says there are only two games where the D-pad is necessary, and if I ever do need to use the D-pad I'll just have to plug in an external controller :P

As for updates, I've been working on the back of the case. I cut the hole out for the L (well, Z) and R buttons using a drill, and then superglue'd and milliput'd it into place. When I get home from school I'll sand it down. After that I think I need to cut holes for the external player ports, and the on/off switch. Once that is done I should be on to painting the case, or perhaps building the back of the case, but for that I need to know my battery dimensions which I havent decided on yet :P

[edit]
The only krylon fusion paint I can find on ebay is brown and white, the white one being here. That's the right stuff isn't it? It'd be nice if I could find some in the shops because it seems quite expensive.

[edit]
This site looks hopeful, I think it ships internationally, but I can't seem to find out about its shipping prices.

i know that krylon fusion is sold at walmart. at least they do around here. or wait... you're not in the u.s., are you... do walmarts exist anywhere else...?

i find that krylon fusion is about twice as expensive as normal krylon paint, which is already kind of expensive. but, the extra money is worth it. krylon is an excellent brand!

it's looking really great, btw! can't wait to see more progress!
they call me the Queen of Bondo, though maybe i should be called the Queen of Epoxy Putty

Marbs- No that link is not Fusion. That's simply regular Krylon with an ultra-flat finish. Here is a site that you can get it in the UK from. I don't understand why it's so expensive for you guys. In the US it's about $5 a can, and regular is about $4.

If anyone in the UK (or anywhere else that doesn't have Fusion) wants to buy some Krylon Fusion, I'll sell it to you. I'll only charge you the exact cost of the paint+tax and shipping, plus $3 to cover what paypal takes and shipping materials. So at best I'd be making $1 per person I sell to. The only problem is that the cheapest shipping USPS has for a 3 pound box (about what 3 cans would weigh) is $23, and I'm not sure if they allow spray paint to be shipped. :?

VSkid- I know spray paint is considered a "hazardous" substance and UPS won't deal with it at all. I also know those cans are NOT rated for air travel so to send them to Britain would involve not disclosing the contents and you can get in a lot of trouble if they blow up in transit. Much as I love to help people out that's why I didn't offer what you did. It's too risky.

Thats what I was thinking. In that case, if anyone wants me to sell them some paint, you're responsible for finding a company that will ship them.

@bacteria
Yes, thanks for that! I think that is my most likely option for buying batteries at the moment.

@lovablechevy
Hmm nope no walmarts here in the UK (though Im pretty sure the supermarket Asda is actually owned by walmart...).

Glad you like it :D

@mothatrucka
Ah, thanks for pointing that out. Saved me wasting money on the wrong paint.

@vskid
Thanks for the offer, but it doesn't sound as if I'll be able to take you up on it :(

I found my paint cans I had from a previous project:

According to the website they work on plastics and don't wear off:
Plasti-kote Super Spray Paint is simply the finest multi-purpose spray paint available. Super comes in a range of finishes to suit your chosen application. It is tough, hard wearing and resistant to scratches. Super Spray Paint is very UV absorbent, water resistant, and will not fade or yellow, it protects against rust and is fast drying. Add to this that it comes in gloss, matt and satin finishes with the addition of 4 primers and a top coat, which is designed to provide a tough, transparent, flexible film that preserves and protects against weather, heat, cold, acid, alkali, corrosion and water - you have a range of products suitable for any decorative project inside or outside of the home. Not for use on high impact styrene, leather, Styrofoam and vinyl.
Suitable materials

Aluminium, Fibreglass, Glass, Iron, Masonry, Metal, Paper, Paper Mache, Plastic, Steel, Stone, Terracotta, Wicker, Wood
It looks like it should do the job, though the case isn't quite ready for painting just yet.

Ohhh, I saw that exact paint for sale in the UK today. Bacteria, do you have a shop near you called "The Range". If so they sell it there.

Ahah, DK, yes, there is a "The Range" near where I live, just a few miles away. Went next door to one a couple of days ago when I got some Stronghold anti-flea protection for my cat - didn't think of "The Range". Bit too far into my project now as I ended up using paint for my project, however it is nice to see there was a source after all for Krylon Fusion in the UK - worth knowing, thanks.

Walmart is in the UK in the guise of Asda, however not seen much in their store useful, project wise.

I have tried Plasti-Kote Projekt Paint before, my various experiences with it have been disastrous; not a good finish, not good on plastic, if you apply it slightly thickly then the whole layers you painted on before bubble up and blister (irrespective of if the surface is plastic, wood, whatever) and if you apply it over existing paint it acts as a paint-stripper. Not good stuff.

@MARIOPARTY555333
Thanks for the compliment :D

@DK & bacteria
I've never seen a "the range" store. I checked online and unfortunately my nearest store is 40.6 miles away (at least according to google maps :P)

It's a shame that you say the Plasti-Kote paint isn't good. I think I may test some on a bit of left over plastic I have to see how well it works. If it's good I'll use it, if not I'll have to figure out some way to get some of that krylon fusion.

Today I didn't get loads done. I sanded down the L and R button things, and I drilled the holes for the speakers (did it very neatly by making a stencil type thing using a bit of spare plastic). My switches I ordered also arrived, so I cut the hole ready to place the power switch in. Currently Im trying to figure out how to squeeze the external player ports in. I want to place them at the bottom of the console as in the 3D render I made a while back, however it seems like it might not fit, but I'm not certain.
