I can adjust the teeth but its impossible to get a perfect fit with vacuformed cases.

When you seal everything up, you can glue tabs to both sides on the insides and that should do the trick.

I've seen a case that had a black strip going all around the case. You could use a white strip. It might make it look cool.

I might post some pictures soon, probably when all the holes are drilled so i can make a mock-up.
I had to remove the screw posts because they left no room for anything else...
If anyone has any ideas of how to keep it together without using much internal space i would love to know, any ideas would help.
So far i have the hole for the LCD cut out, as well as the hole for the joystick. I'm about to go and cut out the hole for the D-pad here in a minute. One problem I'm running into is drilling the small circular holes for A,B, the C's, Start and the PSone volume and brightness controls. Ive been using pieces that i cut off for practice cuts, but those smaller drill bits shred that plastic up (maybe its because I'm using a hand drill, I'm not sure if a drill press would be any different)
The case right now is a hefty 2.5" thick but I'm thinking that i can trim it down to around 1 3/4", i greatly overestimated the room it would take to squeeze everything together into the case, and under estimated the room it would take to fit all the buttons in, all the pieces fit but they fit together really tightly.
The case is riddled with penciled sketches and measurements right now, Ive begun thinking of a what color i want to paint this. I'm either going to paint it the white color it came, or the color of the Tomee controller I picked up, its just a bit darker of a gray then Nintendo's N64 controller.
I still need to know if i can use two slide switches instead of one 3 way slide switch, and how to incorporate the headphone jack from the PSone LCD.
I hope this will be done soon, i wish i could give an estimate but every time I do i feel like Ive kicked myself in the crotch because of how far I'm off

No no no! you did an amazing job sir it was just that the screw posts took up a bit to much room because i mis-measured the case and left to little room for the controls, i just need to find a way to keep it together somehow. I also moved the teeth around a bit to make room for some stuff

So just apply the weather stripping to the two halves, let it dry, sand it down, then touch it up with a bit o' paint sir?
