How small can you make this amplifier? Not sure about his, but I've played around with a LM386 (suitable for big headphones or small speakers). Dorkbotpdx and BatchPCB are viable alternatives to fabbing boards yourselves. Might be cheaper than the startup costs of etching. DorkBotPDX is $5/sq in+Free Shipping (You get whatever boards you ordered in multiples of 3), BatchPCB is $10+$2.5/sq in+shipping.
