The LCD is 2 1/4" by 2" by 3/16". The board, with a little trimming, is 2 1/2" by 2 1/8" by 1/2". You can get the board a bit thinner if you replace the backlight with LED's and remove a few of the components needed for the original backlight.

I used balsa wood for the case of my first NESp. It worked fine until I dropped it onto a hard floor and the back of the case fell apart. A PS1 portable would be a bit larger, though, so I think you'd have to either use a larger thickness than the 1/8" I used or find a different material entirely.

On my SNES mini, R6 an R7 are both labeled "151", so I think they should each be 150 ohms.

Are you powering it with 12 volts? Mine gets horizontal lines through it when you use it with less.

With the controller ports removed, it's about 6.25" by 4.25" and just under 3/8" thick with the capacitors flattened sideways.

I got a PS2 (original, not slim) at Goodwill for $8. It didn't come with any cords or anything, but it works fine and I already had all the cords it needed.

It depends on what version of the original SNES you use. The later ones (I think from 1995 on or something like that) have a motherboard that's about the same length as that of an SNES mini and an inch or two wider. The eject panel on the later ones has the word "eject" molded into the plastic rathe...

You could try lightly sanding the pins and then cleaning them again. I've had to do that on a few occasions.
