The people that designed that probably either got original CAD files from Microsoft/Sony or used 3D scans of the controllers to create a negative imprint of the controller. These were not made in someone's garage with hobby equipment.

Not a big deal, just design it for use with two USB ports. I've known many portable hard drives to get the proper current using this method.

Most of the ones I've seen use the original controller's PCB, then wire a converter circuit into the controller's output pads and the USB cable comes out from there, but it's probably different for each one. Well, I guess here's another question: what power runs to the vibration motors? I might make one of those nerdy LED mods that makes the controller flash when the vibration command is sent or something.

it's the 72-pin. You can try taking it out and cleaning it and bending the pins back, but that takes a good hour or two (there's 72 of them after all). A new one is only like $6. did you try capacitor replacement? The #1 cause of Game Gear issues is the capacitors. For whatever reason, Game Gear capacitors have a short life compared to most other electronics.

this kinda stuff is more technical school type stuff than anything you would learn in college. Engineering, for example, is more about math and calculations than where to buy potentiometers and how to solder. Maybe Industrial Technology curriculums will have a few classes somewhat related.
