I've been working on this for about a week now and decided it was about time I started a work-log.
I haven't decided on a name yet, although I'm probably going to paint it black.
Specs
-4.3" ebay screen
-WiiKey Fusion
- ZN-40 casing
- Rev A board
- Three 3.7v 4700mAh batteryspace batteries (Got them from samjc3 ). I may need something smaller though.
Here is my progress so far (Will be updated)
- Drilled screen hole
- Drilled Holes for all the buttons
- Partially trimmed the board

Got some more progress done today. Drilled holes for the analog stick and the D-pad.

My next step is going to be securing the buttons in. I'm going to use a little 5min epoxy on the back for support, then use a lot of it in the front. I also have some J-B Kwik and Bondo, but I'm not sure if I'm gonna use 'em. And before I start doing that I'm gonna have to do a little more research, so I'll probably have some more progress by this wekend.

I Finished mounting the controller pieces in today using some 5min loctite epoxy.
I got some spot putty for bonding the controls to the front of the case. I also got some paint.

Before I start wiring things up, I need to plan out where everything is going to be placed inside the case.
This is my layout so far:
Batteries on the left, two on bottom and one on top. (PCB over there as well)
Controller board on top of the batteries
4 controller ports on the left of the mobo
I figured the wiikey and mem card won't take up very much room since they are almost aligned with the mobo. (definatly commissioning someone for those)
In case you haven't noticed already, I trimmed my GC some more as well as my controller board.

What LCD did you use? I'm looking to make a pico GCP and I need a really small LCD for it.

I got the first coat of paint on today. It doesn't look good or bad, but I don't mind to much. (wish U would've spent more time sanding)
Front: looks ok
Back: looks awful

There are 5 connections total on the analog and I have no idea how to wire them to my trimmed controller board. I know the the blue connections are L "click" and ground (not sure if in that order). I'm assuming you would bridge the top three pins and connect them to the L triggers data line. Can someone help me out on this?

Did a lot of sanding along with 3 coats of paint. Here's the result
Front: New speaker holes!

Back: So smooth, Kieth Stone smooth
I also made an expansion pack out of an old RF adapter box for the controller ports

After another coat of paint and a few coats of Lacquer I should be able to start mounting things on the case.
