Meh, the radioshack 15W iron is ok and only $10, but I prefer my weller over it.
You can get a Weller WES51 soldering station on eBay for $50 shipped if you look for a while. It's very good, I have one myself, it OWNS my old weller and the radioshack iron.

Weller is a top name in soldering tools, and a 25W iron is just perfect for this kind of work, it should not be hard to find a replacement tip. Usually conical is a good choice.

A larger tip holds more heat, and will melt larger amounts of solder at once; getting a smaller tip will not solve your problem.
A switch is pretty big to be trying to remove with a 25W iron, Ive been in situations where Ive had to double-fist 25W irons to get larger parts off. That's why its nice to have another 40-60W iron for jobs like this.

This is where a soldering station comes in, you can adjust the temperature for different applications.

Hey, you should strip a lot less off of your wires (last pic) so they dont short together. Or put some heatshrink tube or tape on it or something. Or cover it in hot glue (after testing). Im worried when you cram it all in the case that some of them will bend and touch and cause all kinds of trouble.
What I do is strip one end of the wire while its still on the reel, shove it all the way though till the insulation gets flush with the PCB, solder it in, and then cut the extra off the back with wire cutters. /Then/ cut it off the reel so they are all exactly the same length if you so desire.

The best wire I've found is stranded wire pulled from old parallel cables. I've also used 30 gauge wirewrapping wire (this is solid however). Grab a small tub of flux from radioshack and dip your wire ends in it (You only need a very, very small amount of flux! Even such a small amount that you can't see it)
One other thing: on your vacuum forming bucks, make sure the bottoms of the pieces are flush with the base of the former. You don't want the plastic to wrap around the back edge and trap your buck inside the plastic. You may have fixed that, i can't tell from the pictures. Your case is not terribly deep, but if you have access to a small orbital sander or the likes, put a slight angle on the sides of the wood, like this: /_________\ Only 1 or even 0.5 degrees is enough.
Draft like this really helps you get the mold out. No draft and you will have a hell of time with getting it off.

the middle spot is ground. pretty much all controllers have a common ground for all buttons.

cnd, lovin' the work so far. I was wondering if you happen to know if it's possible when doing the cart relocation to push the end of the wires comming from the cart, to the holes where the pins originaly sat inside of and then soldering them in place there? Or can you do it both ways, like in the pictures you show?
